Reliability Improvement
Abstract
Problem Statement: Maintenance personnel working in hazardous or explosive environments face significant challenges when performing critical bolting operations. Conventional battery-powered bolting tools are typically not approved for hazardous or inclement locations, forcing crews to rely on more complex hydraulic systems. Unfortunately, traditional hydraulic torque systems require separate pumps, hoses, and power units, increasing setup time, equipment weight, and trip hazards while limiting mobility in confined or remote work areas. Another issue is that many battery tools can’t survive harsh conditions in some military work environments including rain, salt spray, corrosion, and extreme temperatures. They can also reduce equipment reliability, increase maintenance requirements, and contribute to unplanned downtime.

Description of the Innovation Solution: The HYTORC Lithium Series RX (LSRX) is a rainproof, explosion-proof, battery-powered torque tool designed specifically for bolting in hazardous environments. Unlike conventional hydraulic bolting systems, the LSRX doesn’t need an external pump. The LSRX is a compact, portable, self-contained solution that simplifies deployment and reduces the amount of equipment technicians must transport and manage. It has an IP65 rating.
Its fully sealed, corrosion-resistant aluminum housing can withstand infiltrations of rain, salt, dust, and the like. An advanced thermal management system that includes internal cooling fins, thermal grease, and optimized airflow, maintains consistent performance during extended tool use. A locking battery mechanism and contactless electronic switching can negate spark risks, making the tool suitable for bolting in hazardous locations.
Benefits to the DoW: The LSRX improves maintenance efficiency by reducing setup time, minimizing equipment requirements, and increasing technician mobility. Eliminating hydraulic pumps and hoses reduces trip hazards, simplifies work in confined spaces, and decreases transportation and storage demands on troops. Its rugged construction extends service life in corrosive environments, reducing replacement costs and maintenance frequency while supporting safer, more reliable operations.
Innovation Challenges: Developing an explosion-proof battery torque tool required balancing high torque output, thermal performance, durability, and hazardous-location safety within a compact package. Advanced cooling technologies, a sealed weather-resistant enclosure, and a secure battery locking system were engineered to ensure reliable operation without compromising safety or portability.
Technical Maturity/Demonstration Results: The LSRX has undergone extensive internal testing, including torque accuracy, endurance, temperature, stress, ingress protection, hazardous-location, and tool safety evaluations. The design has demonstrated reliable performance under demanding operating conditions and is undergoing the third-party validation and certification required for compliance. This technology is nearly deployment-ready and can provide the US military with a practical solution for improving safety, productivity, and reliability in hazardous or inclement environments.
