Technology Title
Depot Automated Rework System (DARS): Collaborative Robotic Soldering and AI Inspection for Defense Depot Electronics Rework
Tech Focus Area
Reliability Improvement
Abstract
Problem Statement: Department of Defense (DoD) maintenance depots face critical operational throughput and quality challenges in legacy aircraft electronics sustainment. Reworking high-mix, low-volume Circuit Card Assemblies (CCAs) currently relies on manual micro-soldering, introducing quality variation and throughput bottlenecks in IPC J-STD-001 Class 3 solder joints. Manual rework also exposes technicians to toxic soldering fumes and thermal hazards. Commercial off-the-shelf automated soldering systems target high-volume inline manufacturing and lack the dynamic vision, adaptive path planning, and physical flexibility needed for low-volume defense electronics repair.

Description of Innovative Solution: The Depot Automated Rework System (DARS) is a compact, cobot-based automated rework platform engineered for high-mix, low-volume electronics repair across defense depots. Developed in partnership with USAF Robins Air Logistics Complex (402 EMXG), DARS integrates a 6-axis FANUC CRX-10iA collaborative robot arm with contact-stop safety sensors, enabling technicians to work directly alongside the robot without bulky safety caging.
DARS combines a ROS 2-based software and communication architecture with dedicated motion-control algorithms and AI-based vision capabilities. Deep neural networks (YOLOv8) automatically detect component package types, pins, and reference designators from camera captures, matching them against technical drawings. Integrated 3D photogrammetry surface mapping generates real-time point clouds of loaded CCAs for dynamic collision avoidance. The workstation features quick-change End-of-Arm Tooling (EOAT) supporting precision soldering irons, localized hot-air desoldering tools, backside through-hole extraction mechanisms, and motorized tip maintenance systems. For enterprise digital depot integration, production DARS units are engineered to connect directly to the Air Force Sustainment Center (AFSC) ATHENA IIoT network, streaming machine parameters, cycle counts, and quality metrics across the industrial environment.
Benefits to the DoW & Technical Maturity:
- Quality & Repeatability: Eliminates operator variance to deliver 100% process control and IPC J-STD-001 Class 3 solder joint integrity on legacy avionics.
- Safety & Ergonomics: Minimizes technician exposure to harmful lead/rosin fumes and thermal burn hazards.
- Depot Throughput: Drastically reduces setup time for high-mix CCAs through automated component identification and vision-guided path generation.
- Demonstrated Maturity: Proven as a working TRL 6 baseline testbed, DARS is advancing to a cobot First Article (TRL 7) for on-site depot validation, with scalable deployment planned across Air Force, Navy, and Army electronics repair cells.
